Improper size connector: all connectors are rated for a specific gauge of wire and no other.

If you have wired an appliance with an 18 gauge wire (which is quite thin and small), and it is attached to a 50 amp fuse, and a short circuit occurs in the circuit, there is a high likelihood that the fuse will not blow and that the wire will get excessively hot.

Typically 8 gauge wire is used if the charge controller is 40 amps or less, and located less than 10 feet away from the battery.

Allowing the wire’s insulation to go inside of the connector: This will block the wire from merging with the connector, which will prevent a termination.

Let’s say that you have a small appliance that requires only 10 amps at 12 volts. Let’s say that this small appliance has nice thick wires attached to it that can carry 25 amps (such as 12 gauge wires at 10 feet in length). In this situation, a 15-20 amp fuse would work extremely well.

This is because the wire itself is becoming the fuse.
